Hey guys, My neighbor just got a steal on a 95 kx250 and he knows I ride, so he brought his bike over today for a little help. Here is the problem...the clutch does not take the bike all the way out of gear. It still wants to pull the bike when in gear. I adjusted the clutch as I would any bike, but it is still acting up. I am thinking of taking his clutches out to see if they are possibly in the wrong order. I am possibly wondering if maybe the arm is not in the case right on the flywheel side of the bike. Does anyone have a picture of their bike in that area where the clutch cable ends at the engine? Ryan

I'm not sure if I did this right or not but there should be a picture attached to this. It is of a 2001 KX250 but I imagine it is pretty close to the same as your neighbors bike.

pull the clutch apart check plates and steels also check the fingers on the basket for grooves what I mean by that is,on the basket there are arms that come up around the outer edeges of the fibres.Make sure there are nogrooves in there,if there are its time for a new clutch basket. Or you can file them down,{temp solution} I just went through the same thing on my 250sx '97 I would pull in the clutch and it was like nothing was happening

While I've never seen the innards of the Kawasaki in question, allow me to speculate: You have one more fiber plate than metal plate. If so, then they only go in one way. The metal plates go between the fiber plates. That means the fiber plates are on the outsides of the pack, which is also correct because the back of the basket and the underside of the pressure plate also have a wear surface on them like the metal plates. If they use two different metal plates, like Honda does with a mix of steel and aluminum clutch plates, then you'll have to consult a manual to see the correct order for the metal plates. I just replaced the aluminum plates with steel ones and then it no longer mattered (not to mention kept the tranny oil cleaner).
