Been building this buke for a while, just resplit the cases to align them perfectly die to a small leak fom the base of the cylinder and top of the cases, it is aligned and right on, after all the resealing and wrench time she still has a hair line leak coming between the jug and case just under the exhaust port, surfaces are clean, gaskets new, nuts are tight, any tips???? Can the cylinder base be warped?? Helpppppp

i had a similar case with our kdx200 i rebuilt....cases were uneven at jug under reed block which caused a leak. leakdown test falied miserably. what i ended up doing n my case was to filed it alil bit carefully then just used some threebond in that area when i reassembled. worked well....or, cylinder may be damaged. hope this helps

since you are sure that the cases are OK it could be warped cylinder base, on my sleeved cr250 i had to machine 0.02" off after noticing it while changing the piston that only the outside part of the gasket was sealing!! although hadn't any leaking problems.
Ask your machinist, he could measure it I guess, in worst case scenario if that is the issue then mill it and make sure to use an appropriate thicker base gasket to be spot on compression ratio and port timing as it is now. From the other hand you could use honabond, but personally on that application I would suggest the proper way as mentioned above. If you could post a picture to see how bad is it and how is leaking, maybe another way to fix it is by using copper spray gasket onto the base gasket to seal properly.

the surfaces do not have just to be clean, but flat as well.

Ill get a pic but the leak is small, but a leak is a leak, when i wipe away the coolant you can see it slowly form a drop rightunder the pipe yet slightly off center from the case seam. After a few mins it is a small hair line stream and thats not under any pressure i may have it looked at though the head was not warped thr bottom could be i suppose, ill get a pic when i tear it back down
