Im a new member and just saw your post...if you have the CR500 motor and CR250 frame it costs almost nothing. What year is your motor...if it is 85-88 then you have to replace the motor case bushings & the Cylinder to water pump hose needs rerouted. 89-01 motors are the same size bushings and the cylinder to pump hose is not in the way. Gen 1 (97-99) frames are the easiest.
Take 250 Motor out.
-Cut the front motor mounts off and clean it up using a grinder.
-Fit 500 motor in the frame. Might have to make a notch in the frame where the motor mounts are gonna be since it is a little tighter fit than the 250.
-Take the frame to a machine shop and tell the to make the front mounts and a head stay. (it cost me $90) I could probably find you a kit that would have mounts and headstay for $200-$250 then all you would have to do is cut the mounts and have a machine shop or yourself weld them into place. I can also send you a pdf file instruction to your email address.
-construct coolant hose routing for your cylinder. head=2 hoses into one=radiator.
-Heat gun the gas tank underneath where it hits the headstay and mold it up for clearance.
And your done...
