It's not hard. Study the arrangement - you will be able to figure it out.

I would do a step by step for ya but I would have to have the bike in front of me.

Sorry for the short reply last time - I suddenly got needed. ...hate it when that happens.

I would trouble shoot by inserting the output shaft through the main clutch housing to make sure it rotates freely.

Then check to make sure you have all of the location dowels in place to ensure the cover stays aligned accurately - the bolts alone will not do it. There are two location dowels on the case cover. The dowels are cheap if one is lost.

If the shaft rotates freely in the cover, then evaluate the mechanism carefully - the return spring arrangement is quite simple. It should require a bit of effort to enage into it's correct location. If it simply falls in, there is something wrong - either the opposite end has broken off or has fallen out of the shaft, the spring is broken or you are trying to install it in the wrong orientation. There is a large tab that limits the return of the shaft and this tab should be resting inside a small depression in the case. There is a plastic insert shell between the spring and the shaft - this keeps the spring engaged into the shaft by limiting the amount of slop between the spring and the shaft. If this is missing or broken or whatever, this could cause the end of the spring to become disengaged from the shaft. This problem might not be too evident on first inspection. The spring clip thingy on the gear is not part of the return mechanism.

I have never seen any of these issues (except the missing location dowels). I am simply trying to think of any potential problem that is likely to occur.

thanks for the info, now that i think about it, it was quite easy to put back in. it just does not feel like the spring has a load on it. i will hopefully pull it apart this weekend and have a look.
cheers
